Which Fabric Is Better, Polyester or Nylon? A Reliance Textile Specialist’s $3,200 Mistake

A Reliance textile specialist shares the $3,200 lesson that changed how he answers the polyester vs nylon question — and why seam construction matters more than fiber type.

Back in September 2022, a buyer from Penn State’s campus store sent me a question I get all the time: Which fabric is better, polyester or nylon?

It felt simple. They needed 5,000 tote bags for a sustainability week push. The logo had to hit Pantone 282 C, that deep navy you see all over Penn State. The full spec sheet was tucked behind the university’s Canvas Penn State login. Every morning, I’d log in, check the deadlines, then open a browser tab to compare fibers. I thought I was being efficient. I was actually being lazy.

I’ve been a textile applications specialist at Reliance for eight years. I handle commercial fabric orders, material selection, and the occasional quality disaster. I’ve made and documented my share of mistakes. This one is the one I use in new hire training, because it cost $3,200 and it should have cost nothing.

Why I chose polyester

Polyester is our core product at Reliance, so I’m biased. But I didn’t choose it just because of bias. The standard comparison actually supports it for this kind of project:

  • Polyester: better UV resistance, lower moisture absorption, excellent color retention, and a lower price point.
  • Nylon: higher tensile strength, better abrasion resistance, more elongation, and stronger when wet.

For a tote bag that would be carried outside, color fade matters. Polyester wins on UV. It also prints more sharply, and the client’s two-color logo was a big deal. So I sent an email saying, polyester is the better choice here.

That’s when I should have stopped and asked the next question: better for what part of the finished product? I didn’t.

The search result I should have ignored

I did what most people do when they see a materials question: I went to Google. The search results were not useful. Some sites said polyester is more durable; others said nylon is stronger in every way. One result for “fiber” took me to something called the Ubiquiti Cloud Gateway Fiber, which is not a textile or a fabric. It’s a networking device. That’s how far the word “fiber” has drifted.

I also got more familiar with the Canvas Penn State login than I ever wanted to be. The client’s specs lived in Canvas, so I couldn’t avoid it. But between the login page and the wrong kind of “fiber” searches, I was spending more time on the web than on the sample rack.

The generic online advice isn’t wrong, exactly. It’s just incomplete. Let me give you the real trade-offs:

Polyester is stable in sunlight. That’s why outdoor cushions and boat covers use it. Nylon absorbs energy, which is why climbing ropes and seatbelts use it. But those properties don’t transfer to fabric until you know the weave, the denier, the finish, and the seam construction. A 600D polyester Oxford bag feels durable. It often is. But the fiber type alone won’t tell you whether the handle can hold 10 pounds of textbooks.

The production run

We ordered 600D polyester with a polyurethane backing. The raw material was exactly what we said it would be: every bale carried the Reliance logo, and the polyester quality was uniform. The pre-production sample looked right. The Pantone 282 C print matched. The client approved the sample after the first round.

We did not run a seam slippage test. That was the mistake.

We tested colorfastness, pilling, and basic wash stability. Those all passed. But we didn’t test the fabric with the actual handle seam under load. I was thinking of the fabric as material, not as a system. The fiber was fine. The seam was the weak link.

When the bags started coming back

The first 200 bags were distributed at a campus event on a Friday. By noon, students were returning them with the handle seam pulling apart. I counted 47 returns before I picked up the phone to call the client.

The most frustrating part was the look of the returned bags. They didn’t look abused. The fiber wasn’t torn. The seam had just moved — enough to make the handle separate from the bag body. You’d think a 600D fabric could handle that. It couldn’t, because the seam had no room to absorb the repeated stress.

When we examined the failures, the polyester fibers were intact. The weave was too slippery for the thread to stay put. Nylon, with its higher elongation, would have absorbed some of the force and likely reduced the seam movement. The cut-and-sew shop followed our spec exactly. The problem was that our spec stopped at the fabric level.

The $3,200 lesson

The redo cost $3,200 in additional fabric, rush fees, overtime at the shop, and a weekend courier. That was the direct cost. The indirect cost was the trust we had to win back from the client.

Looking back, the first quote was too cheap because it didn’t include seam testing or a load mock-up. Nobody tried to hide anything. We just didn’t say what wasn’t included. The client saw a low number and assumed that was the full picture. I saw a low number and assumed we were being efficient. Both assumptions were wrong.

I’ve become a strong believer in transparent pricing. When a supplier tells me the full list — material, finish, seam reinforcement, testing, rush charges — the number might look higher at first. But it’s the number you can actually plan around. The vendor who quotes low and later adds “extras” might cost less in the beginning, but they always cost more when the surprise shows up. And surprises always show up.

What I do now

Now I have a checklist that I don’t skip. Every new fabric order starts with a few questions:

  • What is the product, and what will it carry?
  • What seam style, thread weight, and stitch count are planned?
  • Has a seam slippage test (like ASTM D434) been run on the actual construction?
  • Will the item ever get wet, washed, or sit in direct sunlight?
  • What’s the load that would count as “failure”?
  • What is not included in the quoted price?

We’ve caught 47 potential problems using that checklist in the last 18 months. Some were minor. Several would have turned into another $3,200 failure.

I still work at Reliance, and I still think polyester is the right starting point for many products. The Reliance logo on a bale guarantees the raw material. It does not guarantee a seam, a zipper, or a handle. If someone asks me “which fabric is better, polyester or nylon?” I no longer give a one-word answer. I ask to see the product, test the seam, and check the price list for what’s missing.

The fabric answer you get from a webinar or a search engine is only the beginning. The real answer comes from testing the thing you’re actually making. And if the price seems too low, ask what’s not included. That one question could save you $3,200.
